Hydrogen is seen as one of the energy carriers of the future, and for good reasons.

Hydrogen is seen as one of the energy carriers of the future, and for good reasons.
However, leakage monitoring is crucial when using hydrogen. Pure hydrogen cannot burn. However, if around 4% hydrogen is mixed into air at atmospheric pressure, this mixture can be ignited with an ignition source.

Another important aspect is that hydrogen molecules are smaller and lighter than many other gases, which means that they can move through leaks faster and with greater agility.

Catalytic sensors convert the heat generated by the combustion of combustible gas (catalytic combustion) on a precious metal catalyst into an electrical signal. As shown in the illustration on the right, the sensor consists of a detector element and a temperature compensator. The two elements form a Wheatstone bridge circuit and are operated by applying a defined voltage and heating the Pt wire coil to 300 to 500 °C by self-heating. The detector element consists of aluminum oxide coated with a precious metal catalyst (Pt or Pd), which is applied to a 20-30 μm spherical Pt wire coil and sintered.

The temperature compensator consists of aluminum oxide without a precious metal catalyst, which is also sintered onto a Pt wire coil in a spherical shape. This structure allows the temperature to rise only in the sensor element (higher resistance) due to gas combustion in the presence of combustible gas, and the resistance of both elements changes in a similar way to compensate for the ambient temperature.

The temperature change of the element due to gas combustion can be measured with high accuracy even if the temperature changes in a wide range from -40 to 100 °C. The amount of heat ΔH generated by gas combustion at the detector element is proportional to the gas concentration C and the heat of combustion Q, as shown in equation (1), and its value is determined by the combustion efficiency (catalytic capacity) K of the detector element.

High resistance to siloxane poisoning is particularly important in automotive applications, as siloxane vapor can impair the sensitivity of the sensor. A high dispersion of Pd/Pt nanoparticles on aluminum oxide (Al2O3) and the addition of an additional sintering aid achieve strong sintering properties and ensure the functionality required for the sensor element.

Some application examples for the use of hydrogen:

Mobility

Hydrogen plays a pivotal role in mobility by enabling clean and sustainable energy solutions.
Industrial furnaces are at the core of thermal processes in manufacturing plants. Their stable operation is critical to productivity, while any explosion can cause massive property damage and, more seriously, loss of life.

Although safety awareness has increased in recent years, the risk of explosion has not yet been fully eliminated at many facilities.

In this article, we explain how explosions occur in industrial furnaces, the importance of gas detection required under the latest safety standards, and the operational “blind spots” that many sites still overlook.

Why do reactor explosions occur?

Most industrial furnace explosions occur when an ignition source ignites combustible gas that has accumulated inside the furnace. This is generally attributed to unburned fuel gas remaining after an ignition failure or flameout of city gas.

However, there is another critical hazard that must not be overlooked: carbon monoxide (CO) and hydrogen (H₂) generated by incomplete combustion of fuel gas.

Carbon monoxide is commonly associated with poisoning, but in confined spaces such as industrial furnaces it is also a highly dangerous combustible gas, with an explosive range comparable to hydrogen. When city gas burns incompletely, large quantities of CO and H₂ can be produced and build up inside the furnace. These gases tend to persist even in oxygen-poor conditions, and if air is introduced and an explosive mixture forms, a sudden, violent explosion can result.

Preventing Furnace Explosions: Key Changes in the Latest JIS Standards

The fundamental approach to preventing explosions is to design furnaces in line with JIS B 8415 (Safety Regulations for Industrial Combustion Furnaces). Traditionally, this has meant implementing multiple layers of protection, including:

- Pre‑purging: Thoroughly replacing the air inside the furnace before ignition to remove unburned gases.

- Flame detection (e.g., flame rods): Immediately shutting off the fuel supply when the flame goes out to maintain safe combustion control.

- Interlocks: Automatically preventing or stopping ignition if ventilation is insufficient or pressure is abnormal.

- Combustible gas detection: Continuously monitoring gas concentration inside the furnace and issuing an alarm before it reaches the lower explosive limit (LEL).

What is particularly notable in the latest JIS standards is a change in how pre‑purging is positioned. Previously treated as a mandatory procedure, it is now regarded as the “best option” to be optimized in combination with other reliable safety measures—such as gas detection—while considering factors like energy efficiency, heat loss in the furnace, and the time required for reheating and restart.

In other words, instead of relying solely on the "procedure" of ventilation, the importance of ensuring safety through gas detectors that directly monitor the gas concentration inside the reactor is now more crucial than ever.

Gas Detection

The importance of gas detection inside the reactor

There was a time when it was assumed that “as long as the flame is on, it’s safe.” Today, however, safety design must address not only the risk of unburned fuel, but also the risk of explosions caused by gases such as CO and H₂ generated through incomplete combustion.

Carbon monoxide, in particular, can be produced even when a visible flame is present. For this reason, installing gas detectors that make this invisible risk “visible” has become an essential core safety measure. By reliably detecting gas before it reaches the lower explosive limit and triggering alarms and interlocks, explosions can be physically prevented. This role of in‑furnace gas detection is becoming increasingly important for ensuring on‑site safety.

Operational Blind Spots After Installing In‑Furnace Gas Detectors

However, simply installing gas detectors does not by itself ensure safety. Many sites encounter a major challenge: post‑installation maintenance.

Industrial furnaces are harsh environments, filled with tar generated from the heated materials, dust, and water vapor from combustion. As a result, the following problems are common:

- Pipe clogging: Water vapor condenses into droplets, which mix with tar and clog sampling lines.

- Sensor degradation: Direct exposure to contaminants can reduce sensor sensitivity or cause malfunctions.

To prevent these issues, routine tasks such as cleaning sampling lines and replacing filters are essential. In practice, however, maintenance places a heavy burden on operators, and with ongoing labor shortages, inspections can easily become a mere formality.

“The detector is installed, but in reality it is not drawing air properly.”

This decline in day‑to‑day inspection is the biggest operational blind spot.

A self‑diagnostic sampling panel dramatically reduces the burden of daily inspections.

Our Self‑Diagnostic Sampling Panel is a pretreatment unit developed to protect gas detection sensors. By using a dehumidifier to reduce condensate and filters to remove tar, it enables accurate in‑furnace gas measurement while safeguarding the sensor.

Self-diagnostic sampling disc

The strength of our Self‑Diagnostic Sampling Panel lies in its ability to adapt to a wide range of furnace environments and applications. Because the type and amount of tar and the dust conditions differ from furnace to furnace, we design the optimal sampling system for each site by selecting suitable filters and optimizing the system configuration.

In addition, operators can secure safety before ignition simply by following these steps at the start of work:

Verify correct detector operation at the push of a button. The system automatically self‑checks flow rate and sensor response by introducing test gas from the check‑gas generator into the sampling line.

Switch on the gas detectors before ignition and confirm that no unburned gas is present in the furnace.

These functions significantly reduce the daily inspection burden on on‑site personnel.

Installation image

In addition to unburned fuel gases, the system also reliably detects carbon monoxide and hydrogen generated by incomplete combustion. This helps prevent explosions caused by these gases and provides strong support for safe, stable furnace operation.

The most common question our employees are asked when meeting someone for the first time is, "Why do you add the word 'new' to it?"

It's certainly a bit worrying, isn't it?
This time, we will explore the history of why company names have the character "new" in them!

Click here for "New Cosmos History"

Two bankruptcies before the establishment of "New Cosmos Electric"

Volume Controller

NEW COSMOS ELECTRIC CO., LTD.,, Ltd. was founded in 1960, but in fact had experienced two bankruptcies prior to that.

The first one was Fukushima Electric Works, a specialized manufacturer of variable resistors used to control the volume of televisions and radios, founded in 1934.
In addition to variable resistors, the company expanded its business to include intermediate frequency transformers and coils, and at its peak it grew into a large company with over 2,000 employees.
In the midst of the period of rapid economic growth, the company attempted to transform itself from a parts manufacturer into a comprehensive home appliance manufacturer, but failed and was forced into bankruptcy in June 1957.

The second was Osaka New Cosmos Electric Co., Ltd. After Fukushima Electric Works went bankrupt, employees who remained at the Osaka factory rebuilt the company, and Osaka New Cosmos Electric Co., Ltd. was born in 1957.
The remaining 150 or so employees fought hard to rebuild the company, but it did not get on track and went bankrupt in April 1960.

"New Cosmos Electric" is born

After going bankrupt twice and the company giving up on reconstruction, the labor union took the initiative to establish the company that is NEW COSMOS ELECTRIC CO., LTD.,

This "new" represents the determination of the employees at the time to start over from scratch with our own strength.

Our company history records that, despite the extremely tough business environment at the time, there were many young employees and the atmosphere within the company was bright and cheerful.
The desire to have hope and carve out a bright future even in the midst of hardship is deeply connected to our Corporate Philosophy and is the origin of our company today.

Mossman: First off, why haven't Residential Gas Alarms become as popular in other countries as they have in Japan?

Kato: The situation varies from country to country, but when it comes to Europe and the United States, which we have been approaching for a long time, I think the biggest difference between them and Japan is their culture.

Moss Man: What are the cultural differences?

Nishiue: The reason why Residential Gas Alarms have become so popular in Japan is because of the strong belief of LPG and city gas companies that "if we sell gas, we must also sell safety." On the other hand, I feel that the Western mindset is still deeply rooted in the idea that "gas accidents at home are the individual's responsibility."

Kato: So even if gas companies in Europe and the United States understand how useful gas alarm are, there is no business model in place where gas companies purchase them and sell them to end users.

Battery-powered gas alarm used by ConEdison

Mossman: I see. But this time Con Edison, the energy company in New York State (NY), has chosen our gas alarm, right?

Nishiue: Actually, there was a big gas explosion in the Con Edison supply area in 2014. It happened in an apartment building, so many residents were killed and it became big news.

Kato: In the United States, gas explosions caused by aging gas pipes are occurring frequently. It is said that a gas explosion occurs about every 10 days.

MOS Otoko: We haven't heard much about gas explosions in kitchens in Japan in recent years. Why is that?

Nishiue: gas alarm are widespread in Japan, and other safety devices such as silicon sensors are also widely used. In addition, because Japan is prone to earthquakes, gas pipes are being replaced with new ones and maintenance is progressing, for better or worse. On the other hand, the United States is a country with a much longer history than Japan, and I have heard that a large amount of old gas pipes are still in use.

Kato: Following that accident, we received information through Figaro Engineering , a group company of our company, that Con Edison was collecting gas alarm from gas alarm manufacturers around the world and evaluating them. Figaro is a well-known gas sensors manufacturer in the United States, so I think that's how they got the information.

Nishiue: Fortunately, a few years earlier our company had developed a new gas sensors sensor called a MEMS sensor that aimed to achieve ultra-low power consumption, and had succeeded in developing * the world's first battery- Residential Gas Alarms.

Kato: We proposed a battery-powered product based on that device, which had a battery life of about five years at the time, to Con Edison, and our gas alarm was selected from among the many gas alarm manufacturers.

 MEMS sensor

The world's first battery-operated Residential Gas Alarms

Moss Man: So, what was the reason you were chosen?

Nishiue: I haven't heard the details, but I think it was probably because it is battery-powered and has a long life, and because MEMS sensor are suitable for mass production and are therefore inexpensive. I also think that our track record of selling many Residential Gas Alarms in Japan was recognized.

Kato: Since then, the lifespan of alarm for the US market has been extended even further.

Moss Man: When did you start recruiting and how many do you have now?

Kato: Con Edison began installing them in stages from 2019, and I understand that gas alarm have now been installed in approximately 150,000 homes in New York City. Other gas companies are also seeing an increase in deliveries.

Nishiue: When I visited Con Edison the other day, they told me that " the alarm have already detected many gas leak , some of which could have led to serious accidents."

Related page: methane detector adopted in the United States have detected more than 800 gas leak(release) >

Mossman: That just goes to show how seriously deteriorated the gas pipes are.

Kato: Of course, this isn't just the case in New York. We are actively promoting our product to other gas companies so that we can deliver gas alarm to more homes in the future.

Nishiue: Now in the United States, standards for the installation of Residential Gas Alarms are finally being finalized, and the stage is finally being set.

Kato: The newly established installation standards recommend that gas alarm.

Moss Man: Does that mean it's mandatory?

Kato: The installation standards for the whole of the United States have yet to be decided, so the question is how quickly each state will move forward with enacting regulations.

Nishiue: In America, states are independent like individual countries. Within each state, there are cities and towns. It's not easy, but I think it's definitely a good trend.

Kato: Our company's biggest goal is to "Eliminating gas accidents around the world" so to that end, we would like to promote the use of gas alarm in this vast country of America and eliminate as many gas accidents as possible.

Nishiue: Of course, the situation is the same in Europe as it is in the United States when it comes to aging gas pipes, so I think we need to spread this technology to Europe as well.

Related page: Cutting-edge MEMS sensor technology x Residential Gas Alarms >

Mossman: What about other countries?

Nishiue: Our company has had a local company in China for quite some time now, and has been selling battery-powered gas alarm, which are gradually becoming more well-known.

Kato: In Southeast Asia, where LPG is just starting to become popular in homes, I hear that LPG accidents are on the rise, just like in Japan about 50 years ago. People are not used to handling it, and safety devices are not as widespread as in Japan.

Mossman: So there is demand for Residential Gas Alarms all over the world, and now is our chance to "Eliminating gas accidents around the world"! Thank you very much.

*Developed in April 2015 in collaboration with Tokyo Gas Co., Ltd., Osaka Gas Co., Ltd., and three other gas alarm, including our company.

Gas sensors are the core of our gas alarm and gas detectors , but in fact, when New Cosmos Electric was founded in 1960, it was engaged in a completely different business.

Click here for "What is a gas sensors?"

The story of how we decided to develop gas sensors is a little dramatic tale that is still told within the company.
This time, we will introduce this article.

Founded as a manufacturer of variable resistors

 Volume Controller

As previously mentioned in the article below, New Cosmos Electric had experienced two bankruptcies prior to its establishment.

The reason why New Cosmos Electric is "new"

New Cosmos Electric Electric was established as a company that manufactured variable resistors used to control the volume of televisions and radios, which was the main business of its predecessors, Fukushima Electric Works and Osaka New Cosmos Electric.

We were recovering from bankruptcy and in a difficult environment, but we were gradually regaining our credibility as a variable resistor manufacturer. In an effort to create something better, we reviewed the materials and developed a new variable resistor that we were confident in, achieving high performance. We had completed the prototype and product samples, and were just waiting to ship them when a problem occurred.

During random testing just before shipping, the resistance value, which should have been 1KΩ, was an absurd 50KΩ. Everyone involved was dejected, saying, "This is no longer marketable," and "We were so confident in this product..."

The result of "creativity" and "tenacity"

 Gas Sensors

In the midst of this, founder Kasahara immediately began to investigate the cause. He discovered that the grease that had been applied to the volume shaft to make it smooth had overflowed and was dirty, so the overflowing parts were wiped off with toluene, an organic solvent, before shipping. The vapor from this toluene was causing the resistance value to go haywire.

Kasahara then thought, "If the resistance value increased when toluene vapor(gas) was adsorbed onto the resistor, perhaps it would be possible to create a resistor that reacts sensitively to gas."

This was the start of the research and development of "gas sensors," which are now our company's core technology.

After this, we faced a series of hardships before we were able to create a gas sensors that could actually be used in gas alarm and gas detectors. However, we had the creativity to not let failure be just a failure, and the tenacity to never give up. This is what has enabled us to exist as a gas alarm manufacturer with one of the world's largest research and development facilities for gas sensors .
